Biogas stations
at alcohol factories

We convert post-alcohol distiller’s grains, pomace and other waste into biogas, heat and energy.

Without a biogas plant:

  • Costs of drying distiller’s grains and burning gas.
  • Unstable income from DDGS sales.
  • Penalties for discharging waste into the sewer system.
  • Dependence on fuel prices and the grain market.
  • High capital costs for drying workshops.

With it, you get:

  • Production of own biogas for boilers.
  • Stable energy benefits from biogas.
  • Ecological processing of distiller’s grains in a biogas plant.
  • Independence — biogas replaces up to 100% of gas.
  • Lower investment with shorter payback period.

About raw materials

Post-alcohol distiller’s grains (grain, molasses, potato) are the main raw material for biogas production at alcohol plants. We design biogas plants for processing liquid distiller’s grains (7–12% dry matter) or concentrated distiller’s grains (up to 30% dry matter after evaporation).

Depending on the raw materials, we implement various types of reactors: vertical CSTR, UASB, modular systems. Biogas plants in Ukraine at alcohol factories make it possible to replace up to 100% of natural gas in boilers, significantly reducing energy costs.

Biogas technologies for distilleries

For alcohol plants, we recommend industrial CSTR reactors with a vertical axial agitator, metal roof and separate gas holder. This solution is optimal for large volumes of distiller’s grains and stable continuous loading. Due to the low organic load, digesters are usually not required, but in the case of co-fermentation (e.g. with manure), it is advisable to provide them to increase gas yield and process stability.

No additional mechanical preparation is required before feeding into the reactor: the distiller’s grains are fed directly into the fermenter. It is essential to adjust the pH, as distiller’s grains have an acidic reaction — an alkali solution is fed into the receiving tank or directly into the reactor. The temperature regime is taken into account separately: the distiller’s grains leave the plant at a temperature of approximately 70°C, so a cooling circuit is provided if necessary. A defoamer and microelements (for monosubstrate) are also integrated into the fermenter.

Biogas requires desulphurisation and drying. Due to the use of sulphur-containing reagents in alcohol production, it is advisable to use biological desulphurisation in scrubbers, which effectively reduces H₂S and protects energy equipment. Drying is a mandatory stage in gas preparation.

The priority option for biogas use is electricity generation (CHP) or feeding it into a boiler to produce steam for the plant’s technological needs. Upgrading to biomethane is only possible if it can be proven that the distiller’s grains are waste (and not feed), but regulatory restrictions and the complexity of obtaining a “green” premium limit the economics of such projects.

All nodes are integrated into SCADA and a commercial accounting system with control over the supply of distiller’s grains, temperature, pH, reactor load, biogas composition and volume, electricity and heat production, and the energy balance of the enterprise.

    Frequently asked questions

Can distiller's grains be processed without prior thickening?

Yes, biogas plants can operate on liquid distiller’s grains with a dry matter content of 7%. However, in this case, the volume of reactors and wastewater increases.

Is it profitable to evaporate distiller's grains before fermentation?

It is profitable for large distilleries (>3000 dal/day). Concentrating distiller’s grains to 30% allows the volume of reactors to be reduced threefold and steam to be used for technological needs.

What are the fuel savings when starting a biogas plant?

The use of biogas makes it possible to replace up to 100% of natural gas or fuel oil. Savings depend on the size of the plant, but are typically 30-70% of energy costs.

Does the biogas plant operate on 100% molasses stillage?

Yes, our experience confirms effective operation on 100% molasses stillage with nutritional composition correction (we add microelements during the fermentation process).

What type of reactor is best for distiller's grains?

Vertical CSTR is optimal because it provides better heat and mass transfer, takes up less space, and has a lower cost per MW of capacity.

What to do with excess biogas?

Biogas can be stored, used in boilers, or enriched to biomethane for sale or export (provided that the biomethane production plant is equipped accordingly).

Can biogas be integrated into the existing energy system of an alcohol plant?

Yes, biogas can be easily integrated into the existing infrastructure. It can be fed directly into boilers for steam production, used in combined heat and power (CHP) plants for simultaneous electricity and heat production, or a combination of both models. Integration takes place without stopping main production, and the automation system allows for flexible load balancing between biogas and backup fuel.

Does the raw material need to be prepared before being fed into the plant?

Molasses or grain distiller’s grains are fed into the reactor without grinding. In case of high moisture content, they are fed through buffer tanks with a pumping station.
